Common cartridge failures analysis based on core parts of toner cartridges.

Common failures usually involve the primary components of cartridge: OPC Drum, Wiper Blade, Magnetic Roller, Doctor Blade and PCR .other failures involve the recovery blade, electrical contacts, assembly bushings, drum shutters and the housing itself. This is a generic listing of common problems, and does not specifically relate to any particular cartridge, see the individual instructions for specific cartridge problems.

OPC Drum

The most common cartridge failure is due to the drum , the drum has the wiper blade scraping any excess toner off it as well as the paper rubbing against it as it prints. Common failures are:

Perfectly straight and very thin line: Indicated a scratched drum.

Dots that repeat down the page: indicates a chip in the drum surface. This distance between the dots is dependent on the circumference of the drum

Gray smears of toner across page: Caused by a light damaged described as windblown sand. It is caused by a worn out drum.

A gray thin line down the page: this is caused by a cut or worn blade.

Gray page with toner visible on drum: Caused by a very old wiper blade that has gotten stiff. Blades will usually have turned yellow in the process. Yellow blades should never be used.

Poorly Lubricated blade: a poorly lubricated blade will flip and usually damage the drum. It should be replaced .blade can also stick to the drum if the cartridge is inactive for a while.

In all the above cases: The drum should be replaced. There is no reliable way to fix a damaged drum.

Wiper blade

Wiper blades clean any remaining toner from the drum. Common wiper blade failures are:

Light print: Worn out magnetic rollers is the largest cause of a light printing cartridge .there is a black conductive coating the wears off the sleeve over time. If in a visual inspection of the roller, you can see the silver tube, the coating is worn out, and the sleeve should be replaced. This failure will show up more on solid areas and gray scales. Normal text will most times print just fine.

White voids in the print: This is caused by scratches in the coating. Normally one or two scratches will not cause a problem. But when there are more than that voids will occur. This is especially true when the scratches are all in the same general location.

Magnetic Roller

The magnetic roller is a coated aluminum roller that carries the toner from the supply chamber to the drum. Most failures are usually due to excessive wear and scratches. All toners are abrasive. That when combined with the pressure of the doctor blade pressing the toner against the roller causes wear.

Light and dark handing across page: This is caused by a bent or warped magnetic roller. This normally happens when a hub (especially the metal ones) is pressed into the sleeve at an angle. Metal hubs should be removed and replaced with a special press.

Intermittent printing: A bad magnetic roller contact can print either light or blank pages.

Thick gray smears that repeat at the circumference of the sleeve: this is normally caused by a static charge on the sleeve. Vacuuming the toner off a sleeve when the humidity is less than 40% RH causes a static charge. The best way of getting rid of it is to clean the roller with a dedicated magnetic roller cleaner.

PCR.

The PCR places the initial charge on the drum, as well as erases the residual charge at the end of the cycle. Because of this dual role, there are some very severe failures from them. Most of the failures will show up more in the winter where the humidity is low than in the summer when it is high common PCR failures are:

Ghosting: Where an image that was printed on the top of the page is repeated lightly at the bottom. This happens when the outer coating of the PCR is worn out, or when too much cleaning fluid is used and not all is wiped off.

Gray background over the entire page: This again is caused by the outer coating on the PCR being worn.

A cut in the PCR: Results in a repeating black mark at the circumference of the roller.

Random dots across the page: These can be either black, or white in black areas. This is caused by excess padding powder sticking to the PCR.

Doctor Blade

The doctor blade controls the amount of toner on the magnetic roller. A worn doctor blade will cause light prints. It can also cut grooves into the mag surface resulting in a line of missing toner (white voids) down the printed page.

Magnetic Roller bushings:

Magnetic roller bushings keep a specific gap from the magnetic roller to the drum. the edges of the drum ride directly on these bushings. Cracked. worn. missing or toner filled bushings will physically tear the coating off an OPC drum. These bushings should be inspected every time the cartridge is rebuilt.

Recovery blades

The recovery blade guides the toner that the wiper blade removed from the drum into the waste chamber. A damaged recovery blade will cause random dots all over the page. This will get worse as more printing is done. The most common damage to blade is that it gets bent down during remanufacturing. The toner will then accumulate on top of the blade and start to drop off. The more print is done. The more will accumulate and drop off. If a cartridge is returned to you or this problem .It must be carefully taken apart and the recovery blade inspected. Most times the toner on the top of the blade will have fallen inside the waste chamber during shipping or the transportation from the custom to you.. so a test in your printer will probably not repeat the problem unless a few hundred pages are run.

Possible cause:
The sealing tape may not be removed (HP printer cartridge). Make sure the sealing tape is pulled out, otherwise the toner chamber is sealed and there is no toner can be transfer to the OPC drum.
The black carbon paper around the OPC drum may not be pulled out. There is no discharge on the OPC surface and no toner transfer.
Laser shuttle door of some toner cartridge should be open automatically after mounted to the printer. If the laser shuttle door in the printer doesn't open, the laser bean cannot reach the OPC surface. Hence, there is no discharge on the OPC surface and no toner transfer. A broken OPC shutter door will stop image transfer from the OPC to the paper surface

Possible cause:

  • Gray background may be more obvious on the first few printout due to inequality of charge to mass ratio of toner. The high charge to mass ratio toner will be easily attracted to the OPC drum and in turn to the paper. Toner powder is made by melting different composition altogether and stir in a semi-liquid state. Then it is converted into solid state and grind. Even the OEM can only narrow a bit the size and the ratio within a standard distribution. Such inequality in size of toner powder and the charge to mass ratio will result a gray background. The problem may be go away after a few printouts, or decrease the print density setting or change the print media to a lighter basis weight.
  • Unsuitable printer's environment - high temperatures and. Very dry (low humidity, say less than40%RH) conditions can increase the amount of background shading. Dry environment increase the friction among toner so as to the electrostatic charge. The unexpected electrostatic charge cause more toner, in particular the high in charge to mass ratio, attach to the MR and OPC drum. A gray background is therefore occurred.

Possible cause:

  • The print media might not meet printer's media. Conditions such as high humidity and high temperatures may cause faint print. High humidity decreases the charge to mass ratio of toner. Less toner is attracted by the MR through friction.
  • If the whole page is light, the print density adjustment is too light. Adjust the print density, and disable save mode or economic mode in the printer Properties.
  • The toner may be used up. The toner cartridges are probably almost empty. Removing the toner cartridge, rocking it back and forth to evenly distribute the toner, and then reinserting the cartridge back.
  • Magnetic roller inside the toner cartridge usually is the major cause of a light printing cartridge. It may due to the obsolescence of magnetic roller with its conductive coating peeled off. The MR should be replaced. When inspecting into the MR, you may find that the coating on the silver tube is worn out.
  • If a new toner cartridge do not solve the light print problem. The cause may be attributed to a worn out transfer roller. The transfer charge roller which is located inside the printer and cannot be cleaned, it must be replaced.
  • One of the possible causes may due to dirty scanner window. The problem may be solved by wiping the scanner window (refraction mirror) with a soft dry cloth.

Possible cause:

  • The print media's moisture content is uneven or the print media has moist spots on its surface. The print media lot is bad. The manufacturing processes can cause some areas to reject toner. Try a different type or brand of print media or new print media.
  • The transportation seal may not be completely pulled out (HP toner cartridge)
  • The toner may be used up. Try to rocking the cartridge back and forth to let toner distribute more evenly.
  • If a repetitive mark occurs vertically at the same spot along the page, the toner cartridge might be damaged. The toner cartridge might be defective. Install a new toner cartridge. Even a single cut in the OPC drum could cause several repeating line on a page. The distance among the dots depends on the circumference of the drum. The only way to correct this would be to replace a new cartridge.
  • Scratches in the MR coating could contribute to white voids in a printout. This is obvious when the scratches are all in the same general location of the MR.
  • A worn or dirty PCR, the machine PCR may need cleaning, other the PCR should be replaced.

Possible cause:

  • The dirty transfer roller of the printer may draw a vertical line by rolling out the paper.
  • Blade inside the cartridge is dirty or worn. It should be replaced with a new toner cartridge
  • The fuser unit may be smudged. The fuser assembly claws may need cleaning, or the fuser roller may have reached its end of life and need to be replaced as part of the normal machine maintenance. If changing the cartridge corrects the situation, the cartridge may be defective.
  • The OPC drum inside the toner cartridge has probably been scratched.

How to inspect the OPC drum?

- The OPC drum can be inspected by pulling back the plastic shutter that protects it when it is removed from the printer. (BUT, remember that the OPC drum is sensitive to light; so, do NOT expose it to bright light for long period of time).

Possible cause:

  • The print environment might not meet printer's specification. Check the printer's environment. Conditions such as high humidity and high temperatures may cause this print quality problem. High humidity decreases the charge to mass ratio of toner through friction.
  • A bad magnetic roller contact can cause intermittent printing, either printing light or blank pages. Toner cannot be properly transferred from the MR to the OPC Drum.
  • Magnetic roller is bent or warped. This normally happens when hub (especially the metal ones) is press into the sleeve at an angle metal hub should be removed and replaced with a special press.
  • If words and images come off the paper when a hand is run across them, there are a few possible problems

              Possible cause:

  • The print media might not meet printer's media. Check the print media type and quality. Make sure the appropriate print media type is selected.
  • The fuser assembly unit may be damaged or at the end of its life. The fuser temperature might be too low. The solution is to replace the fuser assembly. Repairing a fuser assembly is generally not recommended because the fuser is considered a consumable printer part and not worth the time or effort to fix.
  • The toner cartridge may be defective and letting too much toner out at one time. In a black-and-white laser printer, the solution is to replace the toner cartridge. In a color laser printer, only replace the cartridge that is exhibiting the problem.
  • Some toner may have spilled in the printer. If so, you'll need to clean it out

  • The internal parts might have toner on them. If the defects occur on the back of the page. Try and run several test pages to see if the markings still exist. The problem will probably correct itself after a few more printed pages.
  • If a repetitive mark occurs at the same spot on the page, the toner cartridge inside might be damaged.

To evaluate which consumable may be causing the defects print a Repeating Defects Page. Use the defects distance to measure and determine what is causing the problem.

  •   Replace the imaging unit if the defects occur every:
  •   25 mm (1 in.)
  •   28 mm ((1.1 in.)
  •   62.0 mm (2.4 in.)
  •   132 mm (5.2 in)
  • If the dots that repeat every few inches apart, the drum inside the toner cartridge has likely been damaged. Even a single cut in the drum could cause several repeating line on a page. The distance among the dots depends on the circumference of the drum. The only way to correct this would be to replace a new cartridge.
  • Replace the transfer roller if the defects occur every 64 mm (2.5 in.)
  • Replace the fuser if the defect occurs every 82 mm (3.2 in.)

Possible cause:

  • The internal parts might have toner on them. If the defects occur on the back of the page. Try and run several test pages to see if the markings still exist. The problem will probably correct itself after a few more printed pages.

  • The drum may have exposed to light source outside of the printer for too long, OPC drum is coated with organic photosensitive material. The light could damage drum. The distance between smears depends on the circumference of the drum.
  • Oil or sweat on the OPC drum due to physical contact with human hands may also lead toner powder cannot attached to the drum resulted in gray smears.
  • Thick gray smears that repeat at the circumference of the sleeve: Unexpected static charge on the MR sleeve.
  • Vacuuming the toner off a sleeve when the humidity is less than 49%RH will cause a static charge. The best way to get rid of it is to clean the roller with a dedicated magnetic roller cleaner.
